The 48-Hour Oil Filter Cover: A Rush Order Story from koni
Thursday, 4:47 p.m. The phone rang. I almost let it go to voicemail.
On the other end was a guy who runs a small aftermarket parts shop. He had a problem that I know better than I'd like to admit. A customer's classic car was scheduled for a weekend show, and the oil filter cover on the engine had cracked. Not the whole housing—just the cover. The OEM part was discontinued, and the aftermarket one he ordered didn't fit.
"Can you make me a new one?" he asked. "I can get the drawing to you in an hour."

The Call I've Taken 200 Times

We had 6061 aluminum billet in stock. The cover was 3 inches in diameter, with two bolt holes and a flat sealing surface. Nothing exotic. The tricky part was the sealing surface—if it wasn't flat within 0.002 inch, it would leak and we'd get blamed.
The cover was a CNC job, not a stamping. We build stamping dies too, but you don't pull a stamping die out for one part. That's the kind of thing I didn't think about before I worked here. Customers see a metal piece and assume the process is all the same. It's not.
At 8 p.m., I moved the part to the front of the CNC queue. That meant pushing another job back. Not ideal, but workable. The customer agreed to pay a rush fee, and I'll be honest: the rush fee isn't because the operator is greedy. It's because there's a real cost to stopping a line, re-zeroing a tool, and doing five test pieces before the first good one.
Then He Asked for a Water Pump for Car
At 9:30 p.m., he called again. "While the machine's running," he said, "can you also make a water pump for car? Just the housing."
I laughed. Not because it was funny, but because it was so familiar. That call became the pattern I see over and over. Once someone discovers you have machines, the asks get bigger. And it wasn't the worst request: a CNC'd water pump housing was actually easier than the oil filter cover, because the surfaces weren't as sensitive.

But the calls we get at 9:30 p.m. are about oil filter covers, water pump housings, and brackets for this or that. That's the hidden side of manufacturing.
The "Best Motorcycle Headlight" Question
At 11 p.m., while we were waiting for the first test piece, he started talking about another project. He was working on a custom motorcycle and had spent way too long choosing a headlight. "I'm going to call it the best motorcycle headlight in the listing," he said.
I told him not to say that unless he had concrete data. He laughed. I said, "Per FTC guidelines (ftc.gov), advertising claims must be truthful and substantiated." The best motorcycle headlight is a hard claim to prove. You can't just put it on a website and hope nobody notices.
That was a side conversation, but it's the kind of thing that happens when you're stuck in a shop at night. The machines are running, and the customer is just there, thinking out loud.
The Shipping Problem
The part came off the machine at 1:50 a.m. It measured right, the sealing surface was flat, and we had it packaged by 2:15.
Then came the actual logistics. The customer was in New Jersey, and we're in Ohio. He asked, "Can you send it USPS?"
I checked the USPS Business Mail 101 dimensions (pe.usps.com/businessmail101) just to be sure. But our part, with padding, was about 2 inches thick. The large envelope size caps at 0.75 inch. So no USPS letter rate for us—even though a First-Class Mail letter is $0.73 as of January 2025. We went with a small-package carrier instead. The shipping cost was $86. He complained, but he paid.
That's a small thing, but it shows the difference between the advertised "rush" price and the real one. People see the part price and miss the freight, the call-ahead fees, and the empty machine time.
We Made It. Barely.
He got the part by 7 a.m. Friday. The install fit, the classic car made the show, and I slept for four hours. A week later, he asked us to quote his whole product line, including the water pump housing and some brackets for the koni suspension kit.
Was it profitable? Yes, but it was a lot more than the base cost. When I ran the numbers, the effective margin on that rush order was about 60% less than our normal jobs. We made it because the customer was in a bind, not because it was a smart business decision.
That's the lesson, and I don't want to make it sound heroic. It was stressful, mostly self-inflicted. We had the capacity, but we fixed the schedule problem by creating a problem for someone else's job. The other customer was okay with it—they got a two-day credit—but it wasn't free.
What I'd Tell a New Coordinator
If you're doing this kind of work, here are three things I wish I'd known earlier:
- Price the schedule, not the part. A $40 piece of aluminum can cost a lot more when it has to go through the shop in 12 hours.
- Ask about the deadline twice. The first answer is "ASAP." The second answer is the real one. In this case, the deadline was the show, not the customer's patience.
- Say "no" more often. I didn't, and I got lucky. One more dimension on that drawing would have been enough to ruin the whole night.
I still take rush orders. I still enjoy the puzzle. But now I add a 48-hour buffer rule on any part that touches a sealing surface. And I always check the shipping rates before I quote.
One last thing: this was accurate as of January 2025. Shipping prices and USPS rates change fast, so verify current rates before you promise a customer anything.
